BEYOND THE BOARD: WHY TECHNICAL PARTNERSHIP IS CRITICAL TO MANUFACTURING SUCCESS

As composite manufacturing becomes more sophisticated, the expectations placed on tooling manufacturers continue to increase. Tighter tolerances, more complex geometries, and increasing pressure to improve sustainability mean pattern and mould makers need more than a supplier that can simply deliver a tooling board. They need a trusted partner that helps solve challenges before projects begin. 

The traditional transactional relationship is no longer enough. Today, the greatest value is created early in the process, where expertise can influence material selection, manufacturing methods and tooling design to improve performance, reduce waste, accelerate production and reduce environmental impact. 

Engineering support adds value from day one 

Every application is different, which is why application-led material selection is essential. Selecting the right tooling material requires more than considering temperature capability or density. Coefficient of thermal expansion (CTE), dimensional stability, machinability and surface finish all influence the quality and repeatability of the finished component. Making the right material choice from the outset helps pattern and mould makers avoid costly rework, improve process consistency and maximise tool life. 

Technical partnership extends beyond material choice. Guidance on blocking and bonding strategies, near-net-shape or cast-to-size solutions and machining allowances can reduce material consumption, machining time and energy use. By optimising processes before manufacture begins, pattern and mould makers can improve efficiency while supporting wider ESG objectives.

Case study: Engineering precision with ElevonX 

A recent partnership with Slovenian aerospace specialist ElevonX demonstrates the value of this collaborative approach. 

Developing fixed-wing VTOL unmanned aerial vehicles for humanitarian and defence applications, ElevonX required tooling capable of producing high-precision carbon fibre components for a military vehicle programme. Previous tooling materials failed to maintain dimensional integrity during machining, making them unsuitable for the tight tolerances and thermal stability the project demanded. 

Working closely with the customer, Base Materials recommended BE978, its epoxy tooling board with low CTE, excellent dimensional stability and outstanding machining performance. The material delivered the accuracy and stability required, enabling ElevonX to meet demanding aerospace requirements with confidence. 

Following the project's success, BE978 has become ElevonX's tooling material of choice for future programmes, including the development of a new 4.4 metre wingspan VTOL aircraft.
